I've been looking at these and wondering if they're worth it. The stock is pretty flimsy. My concern is that right now I only have about 1/2 inch clearance between my tie rod and the diff cover at full right lock, and most of the after-markets protrude far more. Is it worth changing tie-rods or getting offset tie rod ends to run an upgraded diff cover?

Yes.

I run FabFours covers. And they take a hell of a beating. But they are definitely pricey.
Best bang for the buck. I would suggest you check out Ruff Stuff Specialties covers. You might even be able to keep the stock tierod.

Also look into LubeLocker gaskets.

Might try the ARB or Poison Spyder. They seem to be only 1/8" to 1/4" deeper than stock, so would fit with my steering setup. No-one seems to publish the depth of their covers, which seems like an oversight - I'm sure most people would be interested!

One of the questions we get regularly is about the tie rod clearance, it is ~3/4" and it clears all of the D30 axle setups we have encountered.

This Differential cover is a 1 piece Plate steel cap 3/8" (.375") thick bent 8 ways then welded to a 1/2" ring, we had to make it thicker to make enough room for the thickness of the cover, it just happens to make it 30% stronger too! The fill plug is a generous 3/4" ID for easy fill and oil level check. This is arguably the strongest Diff Cover made for a Dana 30 axle.

We manufacture this and all of our covers out of A50 Plate Steel, thats 50,000 PSI Tensile strength. After welding the mounting surface is machined absolutely flat for a perfect fit! This is for a fully welded D30 Differential Cover with fill plug ready to plug and play.

Running a SOLID on my front diff - passenger drop D44. No interference.
